DTG vs Screen Printing: A Production Checklist That Catches Real-World Mistakes

I handle custom garment orders for a small contract print shop, and I have done it since 2017. I have personally made and documented 22 significant mistakes. Those mistakes added up to roughly $34,000 in wasted budget: screens I had to reclaim, shirts I replaced, and weekends I do not get back. I now maintain our team's pre-production checklist so the next person does not have to learn the same way.

This checklist is for print shop owners, production managers, and anyone comparing DTG vs screen printing. Step 1: Lock down the product spec before you quote

Screen printing starts with the blank, not the art. 100% cotton, cotton/poly blend, nylon, canvas bag, or tri-blend hoodie: same artwork may need a different mesh count, ink type, and cure temperature.

From the outside it looks like the press does the work. Actually, the decisions before ink touches the garment are where most jobs fail. In my first year, 2017, I quoted a 96-piece cotton/poly order as a standard cotton job. The white ink sat differently on the poly fibers and washed down rough. It looked okay in the initial test, but not after the customer washed it. That mistake cost $890 in replacements plus a 1-week delay, and the lesson became the first line of our checklist: write the fabric, weight, and color down before promising anything.

Step 2: Let run size and image detail choose the process

I use the DTG vs screen printing question less as a technology war and more as a matching exercise. Need 12 or fewer shirts with photo-realistic detail and lots of colors? A DTG printer is often the better fit. Need 36 matching shirts with a two-color logo, or repeat orders every month? Screen printing is usually the better fit after setup.

Here is something vendors will not always tell you: DTG setup is fast, but the cost per garment is higher and the substrate matters. Screen printing has more setup time and more potential prepress problems, but the ink deposit can be more opaque, and the production cost per piece drops once the screens are exposed and registered.

If someone asks what is the best method without giving you a quantity, they stopped too early. The correct answer is always that it depends on the job. An informed customer asks better questions and makes faster decisions.

Step 3: Count colors before counting shirts

Color count is where my early orders went sideways. A three-color logo may actually need four screens if it sits on a dark shirt and needs an underbase. A navy logo on black looks like one color, but the white underbase matters and must be counted. A drop shadow also changes the count.

When a design has gradients or simulated process colors, screen printing can use halftone screens, but every additional screen adds setup time and another chance for registration error. Know that before you quote simple screen printing.

I also ask for a Pantone reference or a physical swatch when color accuracy matters. An RGB screenshot is not a spec.

Step 4: Check the actual file size at the actual print size

For normal commercial print, the standard minimum is 300 DPI at final size. For larger banners viewed from distance, 150 DPI can work. That is the conventional starting point.

If a client gives me a logo that is 1200 pixels wide and wants it 10 inches wide, I do the math: 1200 divided by 10 equals 120 DPI. That will look soft for most garment prints. At 300 DPI, that same logo should print no wider than 4 inches unless it is a vector file or appears small on the final product.

Put the image into the design file at the actual print size. Zoom to 100% and look. Do this before you quote it as a clean project.

Step 5: Laser printer versus inkjet printer is not an office question

The artwork has to become a film positive before it can be exposed onto a screen. That film is a print-critical tool. If the black areas are not dense enough, UV light punches through and the stencil loses detail.

For that reason, laser printer versus inkjet printer is not just a printer buying question. Plenty of offices use laser printers for documents, but consumer laser printers often create film positives with toner that is too thin or that cracks as the film bends. A dedicated inkjet film output system is the more reliable route for halftones and fine type. Inkjet lays down dense, wet black ink. Laser can work for simple, large solids if you test the density first, but I would not trust it for fine detail.

If someone is using a Chromebook printer for school papers and customer proofs, it is fine for paper. Do not make your main film positives on a Chromebook printer unless you have tested the black density and turned off automatic color management. I want to say it can work for a one-color practice run, but I would not send a 4-color job through that workflow.

Step 6: Do a wash test before you run 200 pieces

I have documented at least three fine-on-paper problems. Sample prints looked okay under the flash dryer, but after one wash the ink lost opacity or the placement shifted because the fabric shrank.

Our checklist now includes a wash test for every new garment style, ink brand, or mesh combination. Not a full production run: two printed garments, washed twice, then measured and compared. It catches dye migration, shrinkage, pinholes, and ink/fabric mismatch before $3,000 of inventory is processed.

Step 7: Vet local silk screen printing partners before you need them

Searching for 'silk screen printing near me' is reasonable after you know the answers from Steps 1 through 6. Without those details, you will collect quotes that cannot be compared. I have sent vague requests to local shops and received three very different prices, all based on different assumptions.

A good local shop should ask about garment type, quantity, color count, file format, and deadline. If they skip those questions, that is a red flag. The same checklist applies if you are vetting an in-house production person: they should ask the same things before claiming they can deliver.

I keep several printer questions separate now. A Chromebook printer, a desktop laser printer, and an inkjet printer are all useful, but they are not interchangeable in a screen print shop.
